1. Pull the Machine's History Before You Touch a Wrench
You can't overhaul what you don't understand. Start with the service records, oil consumption logs, and fuel bills. A fuel-hungry D 924 tells you more than a knocking sound ever will.
In September 2022, I had a D 924 come in from a machine that was using oil at a rate the owner called "normal." It wasn't normal. The liner wear was well past the limit in the Liebherr manual. If we had only done a head gasket replacement, the engine would have failed again within a season.
Before ordering anything, check these records:
- Operating hours and idle time
- Fuel consumption trend over the last 6 months
- Oil consumption per fuel refill
- Any previous cylinder head or injection work
If you don't have records, inspect the coolant and oil first. Contamination is a red flag that points to a much larger repair.
2. Record the Serial Number and Machine Configuration
Here's where I made my rookie mistake. In 2017, I assumed that a D 924 in a wheel loader was the same as a D 924 in an excavator. It wasn't. The bellhousing, oil pan, front housing, and even some injector lines are application-specific.
Henry's owner, Paul, used to farm with an old Ford tractor. On that tractor, one rebuild kit fit almost everything. A Liebherr D 924 is not that simple. The same base engine can have different flywheel housings and wiring harness connections depending on the machine.
Take a photo of the serial plate and compare it to Liebherr's parts catalog. According to Liebherr's parts portal (liebherr.com), nearly every D 924 component is tied to the serial number. Guessing based on the model name is one of the fastest ways to turn an overhaul into a waiting game.
3. Run Compression and Oil Pressure Tests Before Teardown
From the outside, an overhaul looks like the only answer when a D 924 is hard to start and loses power. The reality is that compression readings tell you whether you need to go into the top end, bottom end, or both.
Do a cold compression test, then a warm one. Record the numbers before you decide on a full rebuild. If the compression is even but low, worn rings or liners are the problem. If one cylinder is different from the others, you may have a valve or injector issue that doesn't require a complete overhaul.
Don't skip an oil pressure check either. A D 924 with high oil consumption and low oil pressure can have a fatigued oil pump or worn bearings. Ordering a top end kit without checking the bottom end is how the second failure happens.
4. Inspect the Oil Cooler Before You Order Parts
This step is the one most people skip, and it's the step I still kick myself about.
On the D 924, the oil cooler can hold sludge and metal debris from a failing bearing or a long service interval. If the cooler is contaminated and you install a fresh engine around it, you're really just building yourself an expensive dirt farm.
When we disassemble a D 924, we open the oil cooler and flush it before we order bearings or a gasket set. On one job, this caught a blocked cooler that would have starved a brand-new bearing set of oil pressure. That inspection saved us a second teardown. So if you're tempted to order the rebuild kit before checking the cooler, don't. Unless you like doing the same job twice.
5. Measure Everything, Then Order Bearings and Liners
We didn't have a formal measurement process in our shop early on. The third time we ordered the wrong size bearings, I finally made a rule: no part is ordered until the crank journal has been measured with a micrometer and written on the board.
For a D 924 overhaul, don't trust the old bearing color code or the part number from a year ago. Measure the following:
- Crankshaft journal diameter and taper

- Piston-to-liner clearance
If any measurement fails, the machine shop needs to get involved before assembly begins. That's not a delay. That's the difference between a 500-hour rebuild and a 5,000-hour rebuild.
6. Check the Injectors, Injection Pump, and Fuel Return System
A fuel-hungry D 924 is often blamed on bad driving, heavy loads, or worn piston rings. Sometimes those are the cause. But if the machine is using more fuel and producing less power, the injection system deserves attention too.
Send the injectors out for spray testing. Verify the injection pump timing marks line up with the engine timing marks—not with the paint marks from the last shop. Also check the fuel return line. A restricted return line can push fuel pressure into the injector body and wash down lubrication on the cylinder walls over time.
This is the kind of detail that doesn't show up on a visual inspection. But it shows up in the fuel bill and, eventually, on the wear report.
7. Use the Current Wiring and Torque Specs, Not Memory
What was best practice in 2020 may not be best practice in 2025. The fundamentals haven't changed, but the execution has. Some D 924 machines have been updated with different starters, sensors, or wiring harnesses. If you assemble an engine and then discover the fuel cutoff solenoid connector is wrong, you'll spend another afternoon just on wiring.
I dodged a bullet on a recent rebuild because I double-checked the wiring diagram before reconnecting the harness. I was one terminal away from sending 24 volts through the fuel cutoff solenoid. That mistake would have meant a new solenoid and a very angry customer.
Use the torque values and tightening sequence from the current Liebherr service documentation. Don't use the values from an older version of the manual, and don't trust memory. Write the values on the whiteboard before you start.
After the Overhaul: Three Things I Watch
The last 10% of a D 924 overhaul is a mindset change. You're not finished when the engine fires; you're finished after the first 50 hours prove it stays together.
- Re-torque the cylinder head after the first heat cycle if the manual specifies it. Some D 924 versions require this; check the manual rather than assuming.
- Check blow-by and oil consumption at 10 hours, 50 hours, and 100 hours. Write the numbers down.
- Take an oil sample at 50 hours. It will tell you whether the bearings and liners are seating properly or whether there's still contamination from the old oil cooler.
One more thing: don't set the valves and injectors at 10 hours and call it done. I've made that mistake. The engine sounded fine. Then the valve lash closed up, and we had to go back in. Not terrible, not ideal. Serviceable, but embarrassing.
